The factory On-Board Computer (OBC) is designed exclusively for lead-acid batteries. It will cause drive lock-out and charging failure when used with lithium batteries. You MUST use only a LiFePO4-specific charger and a BMS-protected lithium pack. Never reuse the original Club Car ferroresonant lead-acid charger.

Background for the 1997 Regen‑1 Club Car DS
This generation (1995–1997 Regen-1 controller) does NOT need a 10kΩ resistor — the resistor mod is only for later IQ system cars (model year 1998+). We only have two critical tasks:
- Bypass the heavy-gauge negative charging path from the charge receptacle — remove the OBC from the charging circuit entirely.
- Bypass the OBC charger-plug interlock lock-out circuit — the cart will refuse to drive after a lithium swap if this is not fixed.
ℹ️ NOTE:
The OBC unit can stay physically mounted on the cart. You do not need to fully remove the OBC box — we just disconnect it electrically from the charging path and the interlock signal.

- Zip ties for wire routing and strain relief
Procedure — 5 Steps

Prepare Vehicle for Service
- Toggle the cart's Tow-Run switch to the TOW position.
- Disconnect the main battery pack negative (B−) terminal first. Isolate the cable end to prevent accidental shorting.
- Remove the old lead-acid battery pack and install your new 48V LiFePO4 lithium pack.
- Double-check that the lithium B− and B+ connections are tight and correctly polarized.

Bypass Heavy-Gauge Charging Negative Path
- Locate the charging receptacle at the front of the cart. Trace the thick 10 AWG black wire coming out the back of the charge receptacle and running into the OBC box.
⚠ IMPORTANT:
Do NOT confuse this large-gauge power wire with the small-gauge gray sense wire. The black wire we want is noticeably thicker.
- Cut this thick black wire close to the OBC side. Cap and heat-shrink the stub going toward the OBC — it is no longer used.
- The wire segment still attached to the charge receptacle is your new charging negative path. Crimp a ring terminal to this wire end.
- Connect this ring terminal directly to the Main Negative (B−) terminal of the lithium battery pack.
✅ RESULT:
The charger receptacle negative now connects straight to the lithium battery, completely bypassing the OBC internal power shunt.

Fix OBC Interlock Lock‑Out Circuit (Regen‑1 Specific)
ℹ️ WHY:
The original OBC yellow wire (Z12) cuts the solenoid signal whenever a charger is plugged in. If not bypassed, the cart will refuse to drive after the lithium swap — no amount of resetting will help.
- Locate the small yellow wire connected to the small terminal on the main solenoid. This wire runs back to the OBC.
- Disconnect this yellow wire from the solenoid small terminal.
- Route and connect this yellow wire to the controller's B− (main negative) terminal.
📝 REGEN-1 EXCEPTION:
No resistor is required for Regen-1 models (1995–1997). The 10kΩ resistor mod applies only to the IQ system (1998+).
- Secure the connection with a proper crimp plus heat-shrink tubing.

Insulate & Route All Modified Wires
- All cut wire ends going to unused OBC pins must be fully sealed with heat-shrink tubing — no bare copper can be exposed.
- Route the new bypass wire away from moving parts, steering linkage, and hot surfaces. Secure every 10–12 inches with zip ties.
- Re-connect the lithium main negative B− terminal. Torque battery terminals properly.
- Toggle the Tow-Run switch back to RUN.

Functional Verification Test

Drive test: Key ON, forward / reverse. The cart must accelerate normally.
If the cart does not move, double-check the yellow-wire connection to controller B−. - Charging test: Plug your LiFePO4-specific 48V charger into the cart charge receptacle. Confirm the charger starts charging normally.
❌ NEVER USE THE ORIGINAL CHARGER
Do NOT use the original Club Car lead-acid ferroresonant charger. It will damage the lithium pack and BMS, and in the worst case cause thermal runaway.
- Use a multimeter to confirm voltage readings match the lithium pack specification (≈51.2V nominal, ≤58.4V fully charged for 16S).
- Check for abnormal heat at terminals and wiring while driving and charging.
Critical Post‑Conversion Notes
- Factory SOC dash gauge will no longer work correctly after bypass. Use your lithium BMS Bluetooth / App for accurate state-of-charge readings.
- The OBC stays physically mounted but is electrically disconnected from the power path.

Always use a dedicated LiFePO4 charger (for 16S:
58.4V max charge voltage). - Check bypass wiring periodically for vibration-loosened terminals. Heavy golf-cart vibration can work crimp connections loose over time.
